On Wednesday (29th), three former NASA researchers and space experts warned that the heat shield tiles currently used by SpaceX's Starship (Starship) may not support rapid, repeated flights, becoming a major obstacle to CEO Elon Musk's goal of reducing space transportation costs and traveling to the Moon and Mars.
The Starship completed its 13th test flight on July 24th, successfully returning to the atmosphere and landing intact in the Indian Ocean, unlike some previous tests that ended in explosions. However, high-quality images showed that multiple heat shield tiles on the spacecraft were clearly cracked and damaged while floating on the sea surface, prompting experts to question whether the current design can withstand frequent flights.
The heat shield tiles are part of the Starship's Thermal Protection System (TPS), designed to protect the spacecraft from high-temperature plasma during atmospheric re-entry. Although the heat shield tiles successfully prevented the Starship from disintegrating this time, experts believe that severe damage may require extensive time for inspection, maintenance, and replacement after each flight, making it impossible to achieve Musk's goal of having the Starship ready to launch again within hours of its return.
Former NASA senior advisor Charles Miller bluntly stated that the Starship's current thermal protection system is 'not good and is a dead end.' While SpaceX may achieve full reusability, it will be difficult to achieve rapid, repeated flights. Notably, Miller co-founded the satellite communications company Lynk Global, which is also a competitor to SpaceX's Starlink.
Miller, along with former NASA researcher Daniel Rasky and former NASA astronaut Charles Camarda, conducted the analysis. Rasky noted that SpaceX has not publicly disclosed the design of the heat shield tiles, but based on their appearance, they may use ceramic materials similar to those used in NASA's retired Space Shuttle. Space Shuttle heat shield tiles often required extensive maintenance and replacement after each mission.
Rasky pointed out that SpaceX may be able to reduce the repair time to a few days or weeks, but it will be difficult to achieve the same turnaround as an airplane, which can be cleaned, refueled, and ready to fly again. Rasky was also a co-inventor of the heat shield material used in SpaceX's Dragon spacecraft.
Musk has also admitted that the thermal protection system is one of the biggest obstacles to achieving full reusability of the Starship. SpaceX plans to have both the Starship spacecraft and the Super Heavy booster return and be reused after each launch. Musk has stated that the company will recover the Starship that landed in the Indian Ocean to obtain data on the actual damage to the heat shield system. SpaceX did not respond to requests for comment.
Experts believe that the current heat shield tile issue may not prevent SpaceX from launching upgraded Starlink satellites at a lower frequency, but it could hinder its vision of deploying up to 10 million AI data center satellites. It may also delay or increase the cost of NASA's use of the Starship to send astronauts to the Moon.
